Shipping cost is the line item most new brands underestimate by 30 to 50 percent. Carrier retail rates are a ceiling, not a reality: almost every shipper pays 20 to 50 percent below published rates through volume contracts, 3PL pooled pricing, or shipping software accounts. Use this estimator as a rough planning baseline, then negotiate from there.
Three variables move the number: weight, zone, and carrier. USPS Ground Advantage beats UPS and FedEx Ground for packages under 5 pounds. UPS and FedEx win on heavier shipments and business-to-business routes. Zones drive cost as much as weight: a 2-pound package to Zone 8 (cross-country) often costs 60 to 80 percent more than the same package to Zone 2. If you ship from one coast, customers on the other coast are expensive.
Use the estimate to set free-shipping thresholds. If your typical shipping cost is $8 and your contribution margin on a $60 AOV order is $24, a free-shipping offer costs you a third of your margin. Either raise the threshold above current AOV (so more orders cross it) or charge a flat fee that covers most of the cost.
